The process usually begins with material selection. Depending on project requirements, manufacturers may use stainless steel, aluminum, galvanized steel, acrylic, or polycarbonate materials. For halo-lit letters, the back structure is often designed differently to allow soft backlighting effects.

Lighting installation is one of the most critical steps in the entire manufacturing process. LED modules must be evenly distributed to avoid dark spots or inconsistent brightness. Professional manufacturers often use waterproof LED modules with stable power systems to improve long-term reliability for outdoor projects.

Waterproof engineering becomes especially important for outdoor channel letters. Sealed joints, drainage systems, cable routing, and protective electrical systems all need to be properly designed to prevent future failures caused by rain or humidity.

Surface finishing also plays a major role in final appearance. Powder coating, brushed finishes, mirror polishing, painted finishes, and electroplating may all be used depending on project design requirements.

Before shipment, manufacturers usually perform lighting tests, structural inspections, and packaging protection to ensure safe delivery. For international projects, installation templates may also be provided to simplify overseas installation.
